Be sure to go over the chains and sprockets. They are fairly easy to rebuild but can get expensive if the planetary gears are toast.

No, it runs off of ATF. The 4406 had a 30k mile service schedule which was often ignored.

yes they are filled with dex/merc atf from the factory.
The fluid gets black from lack of maintenance or excess dirt entering the case through the breather tube (often broken or MIA)
Just because its black does not mean you have a bad case, but since its not bright red you might want to open it up and have a look see. It is not difficult to crack open the t case and have a look inside, they go back together quite easily
Or at least check that it functions correctly and plan to exchange the fluid a few times once its put in service.
You can often find the t case sitting on the ground at the junk yards, lucky for us anyone who is after the trans has to remove the t case and usually they do not want to spend an extra $75 for a case they don't need.
I found a 2008 case sitting on the ground right next to the F150, very low miles, very good condition on this one...I had all the tools to pull it, but it was my lucky day! They are a PITA to pull at the junk yard by yourself........can be done, but a PITA for sure

Have you ever “rebuilt” a 4406? I'm thinking (if need be) new chain, shift forks, pump and pickup tube maybe more parts. 

I always see gm transfer cases (thanks to the crappy 4l60e) laying all over the ground. Just never 4406 till now!

Pull it apart. Might just need gaskets seals and new fluid. Don't sweat a little wear, it is much tougher than you need for the application being the truck it is going in is over 2000 pounds lighter than the one it came from.

Man I hope it's just that, maybe one day ill get it rebuilt cause who knows I got a spare 302 block sitting around just waiting for a 331 stroker kit.. 😎😎

If you are going to rebuild anything the t case is the easiest simplest thing to fix/repair/rebuild
The 4406 is one tough SOB, and I am not kidding around here that t case is TOUGH especially behind a little 302 installed in a Ranger.. the 4406 came in Expeditions

yes I have "rebuilt" many 1354 ranger style cases over the years and the 4404 control trac and 4405 awd cases....usually for me its open them up find the issue and replace with parts from another case....or just to swap the rear half with one with a speed sensor, things like this. The 4406 is a simple machine, it gives you peace of mind just to crack her open and have a look at the internals. If a case has black fluid and I plan to run it in my rig....shes getting cracked open it seriously takes like 20 minutes

I have rebuilt a 4406 that broke a chain (98 F250 w/ 100+k and the case had never been serviced). It was locked up and I got lucky with the planetary gears. Like I posted earlier it will get expensive if you need to replace planetary gears. If the planetary gears are OK then bearings, seals, gaskets, chains, and possibly sprockets are the usual culprits. The pump and shift forks are robust parts.

was that the odd ball 98 F250 with the round nose? Light duty F250 lol did it have the 4.6? It must have...

Small progress, got some new stainless bolts, make the holes bigger in the TPS sensor (which I'm not sure I have mounted correctly). I'd like to apologize to everyone for not really showing much progress. I'm hoping in the next three weeks that'll be a different story. 

Step dad and I paid to have 8”  concrete square put into the garage for a lift! Now for him to finish rebuilding a stupid Chevy cavalier I could actually get something done.

LIFT = worth every $$$$
I believe the TPS is mounted properly but I will get a pic of the 5.0 throttle body so we can confirm the rotation

Let's see: water pump/fan clutch/fan blade.

Thermostat housing gasket and high flow thermostat 190 degree

Exhaust manifold gaskets/throttle body gaskets/rear main seal. 

After that hopefully the 4406 is fine inside and it'll be ready to roll. 

I can't decide if I want to do a j mod to the trans or not. I have no clue how it shifted before, the fluid is red and smell s fine tho.

The "J mod" has basically already been done to 98 and newer 4r70w by Ford, but you can improve shifting a bit by removing some accumulator springs and drilling some holes in the valve body

How far do you want to go into this transmission? There are MANY upgrades you can do to a 96 4r70w

I looked at my truck yesterday you do indeed have the TPS in the correct position, the wires point down when installed on the intake elbow, same as the vacuum port right behind them

You got it and it was an XL trim. It had 4:10 open diff's and would get stuck in a little mudhole that my 04 Ranger with street tires and LS would plow through with no issues. I used it to haul hay from south GA to middle FL. The 4.6 struggled when loaded but it never gave any problems. The problems were lack of maintenance to the axels and transfer case. I purchased it with 90k on it two years old and put another 160k before I sold it to a high school boy.

 I only want to drop the pan on this trans and do the j mod. I heard something about a ring that gets tossed off at high rpms, I'll probably get the tuner to set the shift points around 5500 rpms to get the most of out of the E cam. Is there any other parts that “fail” that I should check into? Hopefully no big surprises to be found in the pan area. 

I'll have to go check the throttle body to see if I got it backwards or not

So on to fuel system, I need to replace the sending unit in my truck since the gauge stoppped working like 3 years ago lol! From what I read on line is that I can swap tanks out with a explorer to use the correct pump for the returnless style system. Or can i mod a ranger pump assembly to work? Would I remove the intake regulator or the one on the rail?

why wouldn't a 98+ ranger pump work?
98+ ranger are returnless and work at the same PSI and the 5.0 Explorer returnless system?

I've never had to swap ranger tanks to explorer tanks?

Wow I just read that's not a regulator on the rail, it's a pressure damper.... and the expo and ranger are basically the same pressure lol. So a replacement part simplifies that department.

Tore into the 4406, in my opinion looks good inside. No  abnormal wear, the chain seems to be tight. I'll get a couple cans of brake clean tomorrow and seal her back up! Oh and of course I'll put a new seal in the output shaft.

I'm relieved that nothing looks broken, it goes into 4low fine and 4 high fine. The pump seems to spin freely and the pick up tube is still on it. The plastic shift pads look fine as well.
