Oh and just for testing /checking clearances before the superlift brackets were added I wanted to see how this +2 kit works without the Superlift, I just happen to have some old Fox 2.0, 8" coilovers in the shop, perfect for testing (this kit is designed to use 2.0, 8" stroke threaded bodies)











Everything looks good, except the stock bump stock bracket is right in the coilover spring..... no problem the stock Bump stop can be removed

Okay back to our suspension travel

Here you can see the superlift bump stop extension put in place so I can get an idea of where "FULL STUFF" is AKA the highest point of the suspension travel






Here is the mock up shock I built, capable of being 17.5" tall collapsed and 27.5" extended (eyelet to eyelet)



Full stuff comes with the shock at about 21" long (LCA is resting on bump stop)



7" of shock stroke exposed from that point has us drooping WAAAY down



Approximate full droop (down travel will be limited by a limit strap included in the True Travel +2 kit)
The mock up shock is now at its full length, 27.5" from eye to eye (same as a 10" King)



So to recap:

IMPRESSIVE WHEEL TRAVEL for a 4x4
this is close I think the suspension will be limited just above this point to keep the CV axles happy
You can see the upper and lower Uniball's are at their max travel limits, stock ball joints would have broken into bits trying to do this

Although the new shock tower looks to be in the perfect location from all angles, final welding will be done AFTER both new coil over and new bypass shock are in place and travel/clearances are checked

time to prep, cut and tack weld the drivers side

Did I mention the front bumper earlier?


Well..................here is what it is like to unbox an Affordable Off Road Ranger winch bumper!!
This one came with the front skid plate AND both sets of outer wings. He makes a plate steel "wing" and a tube steel "wing" we were sent both to decide which we like better. I already know which way I am leaning.













Notice the other box? An Apex 12,000 winch resides underneath all this metal!!
Our truck owner has been busy doing a little Black Friday shopping of his own

12" of wheel travel


I cannot run a 2.5" shock, the shock will start to hit the axle shaft with this 2" kit, so we are going to run a 2.0, 10" travel threaded body and a 2.0 bypass on the front corners.

Drivers side is mocked up and tack welded, I am now working on the engine, valve train is going together, putting the 5.0 together and wiring it along the way. Updates are coming!!!! I have more time in the shop then I do in front of the pc (good thing!!)... but I will get progress posted

 , have you had any issues with your RCV axles? My drivers side is literally 4 thousandths of an inch too big in diameter on the spline side going into the diff and won't fit. Just figured this out today as I was trying to wrap it up. Hopefully get and answer back on Monday from either true travel or RCV.

@JoleneTheExploder, THANK YOU THANK YOU THANK YOU for bringing this up. I would hate to have the truck all built just to find out the cv axle will not stab (LIKE YOU!!!)

The drivers CV axle does not fit
I measured and measured and still it will not go in. I have the stock cv axle for comparison, I have the diff out of the truck.

The machined portion of the axleshaft is exactly the same size in all dimensions measured with a micrometer.
Comparing to the stock shaft
They are both 27 splines
The splines simply do not appear deep enough to fit inside?
That is the only difference I can come up with, the actual depth of the splines is about half vs a stock shaft.
Very odd since pretty much all 27 spline axle shafts are the same.
I removed the circlip to make sure it is not just getting hung up.
The cv axle simply will not fit in there and I am not about to take a file, emery cloth, or start beating on a custom shaft to make it go.
I plan to remove the diff cover and try again, see if I can spot the hang up.

On paper all dimensions are identical EXCEPT the depth of the splined (inner diameter of the shaft itself)

Can you tell or show me where the .004" too large measurement is taking place?

I am going to call True Travel today to see what gives.

Spoke at length with Adem from True Travel

RCV is having Covid issues, axles have been back ordered since June!!

True Travel is aware of this issue and offered to send another axle BUT it might take MONTHS
So the other option is to clean up the splines ourselves to make it fit, which is what I will be doing (and others, we are not the only ones to experience this with RCV axles apparently)


This is a machining issue, the splines were cut deep enough but never "cleaned up" fully as far as I can tell.
If we look closely at the RCV vs the stock shaft you can see the machine marks on the RCV splines, look like a round bit cutting a square edge.

I used a file to clean up the leading edge so it is more "rounded" like the factory piece, and to remove some rough bits that were left on the edge (would catch my fingernail) and now I have the shaft very very close to sliding into the diff, but I am not going to force it.
Today I plan to clean up the valley of the splines very carefully with a Dremel until the shaft slides into place.
I will get some pictures of the process, I need to pick up some dremel bits in town this AM then it is on.

I assured Adem I could handle these mods no problem, I am used to this kind of thing doing custom fabrication.
I see this as a small hurdle and will overcome.
@JoleneTheExploder if you need you can send me your axle shaft and I can fix it up for you? Or follow along and get your dremel out! We can do this. I took EXTENSIVE measurements (like you) and found the CV shaft matches the factory part in every way, except the valley of the splines are just a tad too short (need deeper V)

I was told TT will cover the axle if I cannot make it fit, even with me filing away on it

All they have to do is replace the outer hub, not the whole CV
That is why I did not take a file or a mallet to it BEFORE I contacted Adem!

Hurdle after hurdle it is what we do in the shop.....covid has tossed a wrench into just about every aspect of our lives

I have started to put the engine back together

The King shocks for the front have been ordered

We (mostly Brett) spent MUCH TIME with a shock / spring tuner and specialist (one of the owners of King actually) deciding on just the right setup for this front end. Shocks, springs and bump stops were ordered on Feb 8th, we shall see how long it takes to get them. King is 18+ weeks behind, not due to Covid shortages but due to Covid they said everyone and their mother has been ordering shocks for their projects.
I learned ALOT about coilovers and running dual springs, how they work together
We settled on a 16" tall 750# coil with a 4" tall 500# tender coil on top...working together this will give us the exact spring rate and ride we are after. Using 20" of coil in a 27" tall shock will also allow easy spring changes without the need for a strut compressor. We are using a 10" stroke shock here when in reality only 7" of shock stroke is needed. These parts are not cheap, so it is best to make sure your designs are solid before you spend other peoples money!!

I have a machine shop in town I have been working with, hoping they can help finish cutting the splines on the CV axle so I do not have to attack it with a dremmel. Should know more about this next week........

Mock up of the rear suspension is also happening, the rear shocks are not as special and will be products King likely has on the shelf, so way less lead time on those.

I spent the last week spring cleaning the shop, re organizing and getting all ready for the upcoming season. The blue 07 is my focus and has my full attention, All other projects have been completed!! I started putting the engine together yesterday and wiring up the holley will happen pretty much next in line!!

Update coming, hang in there!! I know Eddie Money has been waiting very patiently during 2020, I am planning to make 2021 a year for him to remember! This truck should be dang near done and ready to go when the shocks finally get here.......

HERE WE GO!



So getting right back into this, starting with the dang CV axle mix up
Custom RCV axle does not fit the spider gear inside the dana 35 carrier
I have a local machine shop that was going to try and help, I took a pair of axles down to them and the owner and I sat and talked about my options.
Turns out there is some super special tooling required to cut splines in axle shafts, they cut at like 5 different angles to get the splines in there. This shop is not setup for this, so they were un able to help (would require like tens to hundreds of thousands of dollars)

So I am going at this with a diamond tip grinder and a dremmel!
So far I am pleased with the results.... doing this by hand, very very carefully, only removing a little bit at a time

First up I needed a spider gear for proper fitment, so I took a IFS dana 35 diff apart to get one
remove cover
remove bearing main caps
remove carrier and bearings









To get the spider gears out must remove the roll pin with a drift and then center cross pin will come out






There we go, now I can use the spider gear to ensure the cv axle fits perfectly




Prep the super expensive super "custom" (but not complete??) CV axles shaft



new diamond cutting wheels



So we can see the machine markings in the splines were left unfinished. There is a circular pattern cut in there, the final cuts were never completed by RCV.




Here you can see I made several light passes with the dremmel to get the spline whipped into shape.
One down, 26 more to go, x 2 sides
I spent a "few" hours on this, until my eyes were tired



After one pass:



The goal here is to remove the high parts and get the splined down smooth
I did all the splines on both sides, now I am working to deepen the "valleys"
I fully expect the CV shaft to slide into the spider gear a little later this morning

Tedious is the word of the day

About half way around the first side



Hang in there folks..... this is gonna be a good one!!
As soon as I finish sorting out the suspension debacle I will be wiring up our drivetrain and Holley drivetrain computer MUAHAHAHAHAHA

Allright here we go 2021.......... I mean 2020 was interesting enough does it really have to continue?


So the same day I get back to working on this truck, grinding away on the axle, I get a text from Eddie Money, ""STOP GRINDING!"

"True travel is going to fix the axles......read the posts."
I was like WTF? I asked him to cover for me that day because my internet was inop.

No email from Adem of True travel about our axle shaft here? I was/am a little pissed about that.
FYI I have STILL not heard back from TT about what to do with this axleshaft, and another week has passed!!!!!!!!!!!
Its like going to battle to try and build anything during Covid...what a huge PITA. THANKS ALOT RCV?????
I could have some words with them right now that is for sure.... but I have more pressing matters to attend to so I will WAIT to hear from ADEM

I wrote him last week asking why I was not contacted and allowed to keep dremmeling, I have been in touch with him every step of the way....until now.
I hope to hear from him soon.

Regardless let me fill you guys in on something
The same day I am back in the shop, finally getting back on the blue 07, my stepson James had a seizure. James is 33 years old, and he has had a rough year. L:ast year he found out he has stage 4 melanoma....had surgery on his abdomen. He recovered from that.... then back in January he started to act confused one day, ran him in....find out it has moved to his brain. He had brain surgery in Seattle to remove a tumor. He recovered from that!!...now only a few months later he had a serious issue....this time bleeding on the brain, he had what is called a AVM in his brain. It started bleeding and he had a seizure.
His mother and I had to get him down the stairs, into the 4 wheeler, down the road and to meet the ambulance
We saved his life.... and now a week later he is in the ICU. He had another brain surgery, this time not cancer related...
They removed the mass of nerves from his head.
James suffered quite a bit on this one.
He is awake, speaking, moving, etc...he has only been conscious for three days now and he will require rehabilitation and full time care, at least for some weeks. His wife and mother are with him today.
The whole family is picking up the slack
Another setback for us, but we shall persevere!!!!!!!

I do not know what will happen with the axles haft, this is out of my control.
The king shocks are still being built
So I am moving on. I blew out my back last week with that whole adventure, now I am nursing it along
It will be fine in a few days, I am used to this kind of back pain

I will be wiring up the drivetrain, installing the wiring and the dash, so I can place the seats.
I have the next 10-14+ weeks completely dedicated to this truck, no other projects aside from the usual homesteading and repairs to our own junk.
I will get this SOB BUILT! EDDIE has been waaay too nice and patient with me, but he knows he can trust me. It is extremely important to me to get this truck built, in fact my whole family had Eddie's back encouraging me to get back to it (clear my schedule)
When I finish this truck I have a sport trac project to build, I am building myself a new daily driver........ so there is some more motivation

I am sorry for the delays, I am not the type to make excuses and a promise is your word.
Oh and the   internet thing, here at the homestead we had Huighesnet satellite internet, which was fast enough for my use, but it was costing us over $130 a month!!! So we cancelled it. We now use two Verizon "Jet pack" hot spots which work okay but they are limited... We are waiting for Elon Musk's Starlink which we signed up for and have a deposit in place for months ago. So for right now I have limited internet access, but that will not stop me from doing updates!!

This has been very hard on all of us, but especially his daughter, his wife, his mother and his brother.....we are all very close and live/work together here in N Idaho. I know he can recover from this one too.......we look forward to having him back. He is young and he is strong!!

i almost had the shaft fitting with the dremmel lol
so close!
however just because it fits does not mean I will lubricate properly so I will look to a machine shop somewhere like Dutchman or moser that can help us out

in other news james is doing much better! He is home with us

James was picked up and brought home yesterday

He is having some issues with his memory, otherwise he is doing really well! He came home and even though we told him to stay put, just relax and not try to go up and down the stairs, he would not sit still. I followed him around for a while he was walking all over the property looking for things that do not exist, like old trucks and mini bikes that we have never owned. This short term memory stuff may or may not come back to him, only time will tell. Regardless he is in good spirits, can do the stairs no problem and he is home with his wife and daughter!!
We just have to keep him from trying to drive or from taking a dive, otherwise he is a walking talking laughing machine!!

Things can start to get back to somewhat normal around here...as you can see it is before 7am and I am on my PC, with coffee in from of explorerforum!!! LOOKING FORWARD TO THIS!
Been talking with Eddie money last day or so, we are getting ready to order the rear ARB locker, new Yukon gear sets and install kits......
The 2007 project is once again front and center.... I just have to clean up shop (as usual) and tidy up a bit around here....... spring is in full effect! We have baby geese, baby ducks and two huge blue heron's hanging out in the creek.....just the way I like it. TRUCK SEASON!!!!!!!!!

Thanks again fella's, James is HOME AGAIN!!!!!!!!!!! WOOOO HOOOOO!!!!

James is doing well! The human brain is an amazing thing, to witness the healing and what is capable is hardcore

Healing takes time! We have our James back you could say, good news for us, his family.

He is like a mule and just keeps beating it all back.. Starting to work on trucks a little bit again now too

Its been crazy, lots has changed in my/our lives recently,
Its been crazy, lots has changed in my/our lives recently, but we battle through it.

Summer goes by quickly. I have made much progress on many projects, we take on alot around here!

Aside from all of that

It is time for an update.... I have been working on the 07 Ranger now again! Throwing all my "spare" time at it and working once again towards being in the shop full time (30-50 hours a week)



So here's the update!!

RCV and True Travel are working to get the pass front CV axle resolved. I have also made contact with Dutchman axles and they are willing to help us out if we need any machine work or a new cv hub machined. Of course no promises from the shop until they have the cv stub shaft in their hands. It will still take me some time to put this truck all together, so as long as we have a working CV axle before its running around under its own power, we will be happy.



Kings have ARRIVED!! They are so busy it took 24 weeks to fulfill our custom front shock order

No more excuses!! Nothing motivates a truck project like getting a box full of kings in the mail... so here we go



The front suspension:

So if you guys remember we are running a True Travel + 2 mid travel kit along with Superlift IFS SLA drop brackets lift and Superlift extended steering knuckle.

The TT +2 kit is designed to remove the factory torsion bars and upgrade to a 8" travel 2.0" body threaded body coilover shock

However I wanted to take it a bit further and add the drop brackets

This gives us room to run a 10" stroke 2" body shock AND dual rate coil springs



The shocks arrived, and they fit, ride height also looks good thus far, I am a happy camper!

The install of the true travel shock tower required "a little custom work" (hours of placement and testing chop cut weld before final tack weld and suspension mock up) in order to make it clear the dual spring coilover

Suspension mock up is complete, front diff in place, modified shock tower tacked to frame, everything looks fantastic. Plenty of clearance at full droop, the shocks and a arms will travel way further then the CV axle will ever be allowed to see.....

King coilover is mounted in rear spot, 2.0 shock is mounted in front. CV axle clears no problem

Setting up the bump stops/cans and limit straps properly will happen after she's rolling around on tires and ride height is set

Everything will be stripped back off the truck, cleaned and coated.

Now that the coilover conversion is sorted out, the spring rate looks good, I have good adjustment of the ride height and everything clears..

I will final weld the passenger side, add some gussets and setup the drivers to match



The rear suspension

will be setup with Kartek drop shackles for a shackle reversal

We will run some Chevy 64" springs and re locate the front spring hanger (Rangers have 57" spring). Springs can be arched or a lift block used to adjust ride height.

3.0 Kings will be ordered for the rear once travel is measured and limited



Drivetrain:

All parts have arrived for the trucks re gear

A 1999 Explorer rear axle was stripped down to the housing. Ford 31 spline 8.8, disc brake

The 2007 Dana 35 IFS housing was also stripped down to the housing



Yukon 4.56 gearsets

Yukon master install kits

ARD RD81 rear air locker

ARB mini compressor

New rear wheel bearings and seals

New front diff axle shaft seals

The diffs are headed to a local 4x4 shop to be re geared and have the ARB setup



Engine has been fitted with its 6.3 comp Cams pushrods and valvetrain, valve covers buttoned up.

I have been studying the Holley computer and wiring, how it will control the 302 and the 4r70w, how it is wired and what to expect.

I have chosen the ECM mounting location. The engine/trans will be getting its fuel rail, accessories and wiring harness next.

At same time the dash will begin to go in, the interface with the Holley drivetrain computer, the instrument cluster, all of that will be sorted.

Since it is a 2007 and uses a complex CANBUS system I will have some hacking to do. Lucky for me I have a complete 2005 ranger/dash/wiring "in boxes" I can use if I need to cheat a little. Keeping the restraints computer abs and other systems happy could be a challenge..



The engine has also been bolted down, YES with the TMH headers installed. I have my ways 



Eddie Money (owner) also ordered some Ranger rock rails, they have not come in the mail yet...but we are expecting them.

So I have a front bumper, front winch, hopefully rock sliders, front suspension brackets, and more all going in for cleaning, prep and paint



Now to the pictures, There are a S*&T TON of pics, so please bare with me. Getting time here on the PC to post these updates is not as easy as it used to be as I am pulled in many diff directions. However building these trucks is my PASSION, Eddie Moneys truck GOES FIRST! He has waited long enough and this will be my masterpiece. My wife, my best friend, and all my helpers also have my back.

Time to log some hours on this build
I have also picked up 3 more projects for myself in the last 6 months I cannot work on until this truck is DONE!!! (01 trac 302, 5 speed, 4406m, side exit exhaust, OBX headers, and coilovers, 97 explorer v8 with 101K miles, just to name a few.......)

2007 Ranger dana 35 IFS SLA differential stripped down to the housing, used for mock up and ready for regear

thank you to BRETT at High Plains for getting these orders pushed through his supplier, getting your hands on this stuff right now can be a challenge! Finding an ARB mini compressor, well I think I got the last one in the country. Also we wanted the super trick ARB diff cover to go with their locker, but was told from ARB that parts maybe "YEARS" due to covid. So we went with B&M because they are known for their high quality and it has the bearing cap girdle support I like to run in the 8.8 with the ARB
Pictured are Yukon 4.56 ring and pinions for the two diffs, master install kit, ARB RD81 8.8 locker, mini compressor and B&M cover. A few weeks later the dana 35 master install kit arrived as well

The front suspension install had begun long before the kings arrived
Frame rail prepped, the shock tower was located per True Travel directions and tack welded



Kings arrived!! I was on a 6 day road trip to Texas and back when the King shocks arrived!

Major clearance issues trying to run the dual spring setup and 10" shock, totally expected this



Cut tack welds, shock tower needs to be modified and re located



Stock bump stop bracket needs to go








these "fingers" are in the way of our dual spring coilover. We tried to keep them but quickly decided they had to go.
I plan to make some nice gussets that will help tie the tower into the frame vertical sections AND the UCA mounts



First tack welds had to be cut, bracket re worked

At first we tried to keep the finger supports......shave them down to half........ but eventually it was decided the coilover springs need that space





Many hours were spent now mocking up the shock tower. The True Travel tower was never intended to be run with a 10" dual spring coil over and Superlift drop brackets. The result was some grinding was needed to remove some bits from the tower and the tower was "leaned out" away from the frame just ever so slightly. Don't worry whatever metal is removed will be put back 10 fold...I will be adding some nice gussets to tie the shock tower into the UCA mounts

No more bump stop, frame again prepped for final shock tower placement




Modified tower now cleaned and coated with weld through primer (protects your parts and welds from developing rust)



You can see the "fingers" that used to drop down onto the frame rail have been removed, some grinding was done to help clear the coilover coils



Tower placed back onto the frame and this time tack welded pretty heavily because we will be mocking up the front suspension, the welds have to hold the vehicle weight



NO THOSE ARE NOT THE FINAL WELDS LOL those are heavy tack welds, even tacked two spots on the back side



Needed to make SURE suspension will cycle cleanly AND the CV clears




everything fits and we have the clearance we are looking for, time for full mock up and find ride height



coilover was adjusted, lowered the ride height to its upper limits, and with suspension at full droop we still have plenty of clearance around the coils

desired location for bump stop, will build a striker pad into the LCA


limit straps will have to be re located, also planning to make the bump can and limit straps "adjustable"

This is approximate desired ride height, for now. I like what I see!!

I also "stabbed" the passenger side CV axle to check clearances, there is a ton of room for the CV shaft
I did not have a helper then so I was unable to get pictures.... That will happen today!

Its coming together now. I have spent much time with the holley parts and instructions sorting out my plan of attack.


The front diff will be open for now.... with a rear locker, long travel, 35's and a good driver you can go places that get you in trouble!! Before we run a limited slip in the front or a full time locker I would rather do a little machine work and stuff another ARB in there.......... I know it can be done, especially with Bretts help (he has seen one that exists and has a plan)


I plan to build two trail spares from stock cv axles, simply cut, extend and sleeve them with some plug welds..... you know like we have been doing in the desert for years!! Who needs custom parts all you need to get home is a little fabrication!!


Updates are coming, you will find me in the shop working on this truck

messed around and mocked up the cv axle with wheel bearing. I measured preliminary ride height (where the coil over takes the weight of this corner of the truck) vs what I believe to be full droop, stopping the suspension before the uniball's max out and still well within the operating angle of the CV shaft) and it looks like easy 6" of down travel.

I need to remove the coil over and measure where I think full stuff is, somewhere around 5-6" of up travel...this should work out nicely!

Of course I will still need to add all the weight to the front bumper, measure/adjust caster, camber, level the rear and put her on tires until we know where to bump and strap it final.. 12"+ of usable wheel travel in a 4x4 IFS is awesome! That is about what my Bronco II has

I do plan to weld the tubes, I did that on the last Ranger I built

I have never spun a tube in my rig, I know one person who has
Welding the tubes is no problem
