 Sometimes you can strive so hard to obtain perfection that you get headaches and take much longer than expected.

I can tell you several reasons why I know that LOL. Precisely why I'm in design/research/development at work and passed the production torch to someone else. That last .0005" drives me crazy especially on flatness.

You are correct in your assessment that the closer you get it to the factory specs probably the longer it will last. Just don't beat yourself up trying to dial it in perfect because it probably isn't your fault if it cannot be done.

 I'm going to get new axles.  With 200k on the originals they are a little worn.

Any recommendations on good replacement axles?  
Yukon? 
Motive?

 Brakes are going back on.  It's a little easier without the axle hub flange in the way.

After realizing I had accidentally scrapped my e brake levers with my old shoes, I began searching for aftermarket replacements and *nobody* has them except junkyards or Ford.

A little bit of research led me to some Jeep replacement levers that looked very similar.  Omix-Ada makes tons of Jeep stuff, and I found two levers from Jeep's AMC 20 axle that appeared in pictures to be nearly identical.  

Bit the bullet and tried them, for 25.00/set I figured it was worth a shot.

They work without modification!  Beats sitting at junkayrd for half a day for some rusty crap or paying at least double that from Ford.

 So far so good!  Diff is nice and quiet, and runs pretty cool, especially considering it is still breaking in.  Shot a heat gun at it after a couple trips and it's in the 100-110°F range.

Two issues I still have:

1.  Emergency brakes.  Not enough travel to engage them. Everything is new.  Either the levers I got don't have the proper throw or the new cables are somehow wrong.  Anyone have stock ebrake levers laying around they'd want to sell?

2. Driveshaft is wayyyyyy out of round.  So, years ago when I was driving the truck daily, I noticed it had a nasty vibration at 65+ MPH.  Ujoints were good, nothing was loose, so I just let it be.  Most of my driving was done under 65 anyway.

Well as I was running the rebuild for the first time while it was still on jackstands, I could watch the driveshaft visibly wobble.  It's way out.  I could even feel it.

So, either a junkyard driveshaft (maybe go one piece aluminum?) or take this one to a driveline shop and have them put a new tube on it.  A new driveshaft is 300.00, so that ain't happening.

 I know you searched and you wanted a specific gear/posi/rear end size, but why didn't you go Explorer Rear Axle ?

The Explorer Axles come with a limited slip diff, some with 4.10 gears and some with Disc Brakes, all things that would be good for a Ranger.

I am just asking, and wondering !

A very legitimate question, and one I asked myself.

There were several driving factors.  The first and greatest one is that if I remember correctly the Explorers are spring under, not spring over.  Would have had to flip the perches.  Didn't wanna mess with that.

Second issue is that I had a hard time finding decent used axle assemblies.  Rust, high miles, needed clutch packs, etc made rebuilding a better option.  My axle tubes were in much better shape than anything I had come across.  Some that I found were so rusted that I was concerned about the wall thickness of the tube at the ubolt location.

Third, I wanted to keep it simple and stick with the drums.  This was more secondary to my other concerns and in the end I'll probably swap over to disc anyway.  

Fourth, and least important is that I've never rebuilt a ring and pinion.  I was excited to get one under my belt and challenge myself.

OK, you know what you what, that's what matters.
One big thing about the Explorer Axle is the 31 Spline, called the large tube axle, I believe it has a heavier weight carry and more strength but I do understand your call on this one.
One more thing, if you ever decide to do-over, there is a kit to bolt the explorer axle in, I would want to do the Spring Perch reversal but it can be a bolt in job.

Anyway, you got it done, it sound like it is working ok, so that all that counts in the end.

We got pictures to look at.. what is the symbol on the rear cover ?
