Truck is running!


James is recovering from surgery still, a little better each day, was able to go to town a couple of times and got his stitches out!
Next appointment coming up next week to start treatments..
I spent some time wiring up the sport trac, doing the plumbing, exhaust and more....then finally got to prime the fuel system a couple of times, bump the starter and it fired right up...more on that later

here's some teaser pics


Had to build H pipe to merge exhaust, this connects the 2000 5.0 exhaust pipes to the stock 2002 sport trac muffler and tail pipe

Worked out perfectly

Changed out the spark plugs, wowee I think these might be the factory plugs at 149K miles!!

Finished the wiring 98% still waiting on the 02 wiring book to arrive to confirm two small wires....oil pressure to dash and ground wire to AC high pressure switch

See the alternator wires in place?

Just like most 95-05 5.0 swaps gotta move the tachometer ground wire from the 4.0 pos to the 5.0 pos so the tach will read the v8 properly

Those spark plugs look identical to the ones I pulled out of my 2003 3.0L.  Biggest gap was almost .100".

Another day another couple of wires sorted out
So the sport trac is running but I had no oil pressure gauge so I went digging and did some more wiring real quick.
The sport trac wiring book I ordered (2002 trac) will be delivered today, I did not want to wait so I did it old school and researched this crap online and with my multi meter.

First up we needed a good ground for the starter relay ground. 
In a 2002 trac with PATS E the stock pats system would ground the starter relay which then allows the key/ ignition switch to turn the starter.. in our truck here where we have piggybacked pats A so the V8 PCM is happy, we need to ground the wire for the starter relay. 

The wire in question is dark blue with orange, it leaves pin 86 of the relay and travels up through the 02ST C110 plug at pin 28:



On the V8 side of things, plug C115 is orange/black wire which is the air suspension signal input to the PCM.. we do not need this since our Sport trac does not have air suspension. 


So the orange with black wire is cut and tucked back into the pcm harness (small red rectangle), a short ground wire was added, to share the ground location near the computer (large red rectangles).





Next on to the oil pressure signal wire.
In a 2002 Sport trac the darg green with white (DG/W) oil pressure wire is routed through plug C139 where it then goes over to the v6 engine to the oil pressure sensor. 
In a 2000 V8 Explorer the oil pressure sensor wire can be found at the C115 plug, pin 26.
So we need to remove the DG/W wire, circuit 253, from the C139 connector and run it up to the C110/115 plug and insert into pin 26. First I removed the wire with needed pin from the old donor truck harness and routed it along with our alternator batt light wire....

Here is plug C139 on the 02ST side of things, wire is cut and re routed up to the C110 plug:


Pin 26 on a 02ST is blank, so I simply had to drill a small hole, remove the red pin keeper and insert our new wire:


Its destination on the V8 side of things, pin 26 DG/W is the oil pressure sensor signal:



Now it runs right alongside the LG/R alternator to instrument cluster wire


Oh yeah and remember this wire that was left un hoooked from before? 02ST C110, pin 41, B/W:
Well its just the gas cap off signal wire, not needed...... So it will just be tucked into the harness and covered with the final wrap



Wala! Start the truck and now we have oil pressure........in fact now ALL GAUGES are working, I am sure I will have to do some fancy wiring to get the speedometer to be happy....but that comes after we drive her around a little. Now to bleed the power steering and bring the trans fluid up to level....

battling the sport trac
Rear power windows INOP, so I have been doing some testing. The rear door windows do not go down, none of the switches work, so before we go buying parts we do testing. Now that I have the wring book for 02 sport I can diagnose.....so far it looks like the drivers master switch is the culprit it failed the final test.
So waiting for parts on that

Drivers seat recline lever is broken....these things are super $$$ looks like only a couple of years of sport trac used this setup and used ones are going for $100+ on Ebay.
So attempting to fix the one we have, first up it needs to be lubricated....it uses cables:




I can see why $100 its a real PITA to remove this lever..........thick plastic pull tab? WTH were you thinking Ford???

IKR?  Notice all the rust on the seat frame. WHY does Ford not apply at least a wash coat of some paint or rust inhibitor?  Just p*sses me off!

I am not sure....they have always been that way. Stuff inside the truck does not get treated, I guess  it comes down to $$$$ at the production factory.
A little rust never hurt....but this design with the cables? well that is new to me no other Ford Ranger/explorer I have worked on has this setup

I spent about 4 days trying to figure out why I had no theft light on the cluster. Checked my wiring about 40 times....then finally I plugged in a 2000 explorer cluster and the light started flashing.
So......we have a bad 02 trac cluster, almost everything works but the theft light go figure. I am going to attempt to fix the cluster rather then get a replacement. There appears to be a little rust under the first layer of printed circuit...

These are the things we go through in order to build a clean truck....every system must be tested and working before the truck leaves this shop
Good news is the key fob is working great, now that I can fix the theft light we can program some keys so the v8 conversion works with the OEM 2002 keys and ignition tumbler

oh yeah James had his doctors appointment yesterday and it is good news, his remaining tumors have shrunk even before the treatment begins! 
He has been up and about and around in the last week or so spending more time on his feet and helping out around the house! Wicked good news... The power of support and positive thinking!
Now to get him to help put this truck back together on the interior he can help us with the detailing :)

Thanks guys we are really pulling for him
Been working on the trac I fixed the instrument cluster by swapping out the guts with those from a 99 Explorer....all functions are now working including the theft light. instrument clusters and I go waaaaaaaay back.....I have taken apart my share. This one get the royal treatment and is now clean like new.







CLEAN, all parts get cleaned by hand with warm water


Hook cluster up to power before re setting the needles, take pics before and after so you can match the correct "at rest" positions





The 02 trac cluster has all sorts of residue in between the printed circuits, that is a new one on me! Fixed now

Now that I have the 2002 Sport/ trac wiring book I was able to do some more wiring. Comparing the explorer C115 42 pin plug to the 02ST C110 plug there are 9 pins where the wires and circuits do not match up.
So I researched each one of those circuits on both sides of the plug and sorted out what needs to happen.




More on that later

The sport trac while running developed a couple of codes P0350 and P0340 these are coil circuit failures and camshaft position sensor codes..... sometimes these codes are triggered by a bad alternator and sometimes they are related to a bad cam shaft position sensor.....stay tuned. Since the truck was running like baby butt smooth and then slowy started to stumble, then the codes appeared I am guessing the CPS went bye bye. I will be checking that out today.....

2002 Ranger slightly diff from 02ST
What you need to do is get the pinout for your C115 plug on the 5.0 side for your year donor. If its a 2000 your in luck I have that info
Then get the same for your Ranger, in a Ranger I'm pretty sure its plug C112
Compare the circuit numbers on each pin
Whatever does not match up you make a chart and then research each wire and where they go.....its tons of fun! I cannot sleep when I get into project like this until I have it all sorted out
You can find the books on Ebay, I paid $17 for a used 2002 Sport / Trac wiring book, I already have 2000 Explorer book
Anyone doing a conversion like this should buy both books...... so much good info in there and once you build something custom you need to back it up with notes/info for future repairs/diagnosis

Finished the sport trac wiring yesterday, at least until we tackle the speedometer, see if shes working or not.
She is running a little rough keep getting P0340 and 350 = circuit failure cam pos sensor and coil pack circuit issues.
I am going to test the wiring, then ohm the coil packs and cam sensor. I believe our cam synchronizer has bitten the dust, but before I buy one I always test parts......
Oh yeah and a weak or faulty alternator can cause these codes on a OBD2 explorer....so I need to test the alternator functions

He is how the wiring worked out for this swap at the C110 (02st) and C115 (2000 Ex) 42 pin plug: (All of these wires have been verified in the book and then on the actual truck)
Pin 8
C110 is BK/LG - 785 - Hot all times
C115 is YE - 37 - keep alive +
Pin 8 is good, keep alive power for PCM

Pin 13
C110 is WH/LG - 1215 - TX signal
C115 is TN/WH - 1017 fuel cap indicator book says BK/WH, my truck is tan with white, not sure why hoping its still circuit 1017 which is fuel cap ind. I will test at PCM pin)
So pin 13, the TX signal is present in a 02 sport trac, we do not use it for the 5.0 drivetrain. This wire is not connected on the truck side. 

If you remember from earlier in the conversion I had a bk/wh wire that used to be in pin 41, this is the fuel cap light wire for a 02 trac. I re routed this wire into pin 13, so now it is the fuel cap light feed to the pcm
So pin 13 remains 1017 on the 5.0 side and wire 1017 was moved from pin 41 to pin 13 on the truck side

PIN 23
C110 is DB/LG - 343 -  theft light indicator to pcm
C115 is blank
So Pin 23 remains blank on the 5.0 side, we no longer have a theft light input to a 5.0 PCM (v8 pcm is not parts of the pats system)

Pin 26
C110 - blank on 02 truck side
C115 - DG/WH - 253 - oil pressure output from engine to instrument cluster
So Pin 26 we routed the DG/WH on the truck side of things from the C139 plug and routed the wire to this pin. Result is a working oil pressure gauge

Pin 27 
C110 - blank on truck side
C115 - LB/PK - wire is present on 5.0 side, book says it is NOT USED believe it or not.
Pin 27, remains, unknown PCM wire on 5.0 side goes nowhere on truck side

Pin 28
C110 - DB/OG - 325 - start relay control from PCM
C115 - OG/BK - 394 - air suspension input to pcm
so Pin 28, we cut the OG/BK air suspension wire on the PCM side and turned it into a ground wire. So now the DB/OG circuit 86 from starter relay control is grounded. Remember in 02 the trac has PATS E and the PCM controls the starter. We have wired in PATS A from the 2000 5.0 donor, so we needed to ground the starter relay wire so our ignition switch will run the starter. The 2000 model PATS A disables fuel injectors, not the starter.

Pin 32
C110 - GY/OG - 1216 -RX signal from PCM
C115 - Empty
Pin 32 remains as is, 5.0 PCM does not use RX signal wire as it is not part of the PATS system, so the RX signal wire goes nowhere.

Pin 38
C110 - RD/WH - 463 - NSS signal from DTRS to truck (gem module, 4x4 system)
C115 - YE/WH - 357 - throttle pos input. - EMPTY on my truck, book says there is a wire, on a 5.0 there is not.
So pin 38 is the neutral safety feed on the truck side of things. If you are using a electronic shift transfer case you will NEED TO ADD THIS WIRE. Run a wire from the 5.0 DTRS to pin 38 on C115. our sport trac is AWD 

Pin 41
C110 - BK/WH - 1017 
C115 - LG/RD - alternator batt light to voltage reg in alt.
Pin 41 bk/wh wire was moved to pin 13, gas cap indicator
Pins 41 and 42 were wired up to the alternator on the truck side of things.....earlier in the thread from plug C139 to these two pins.



Thats it!
Your 02 sport trac 5.0 is now wired, runs and starts and moves under its own power. Time to test the trans out and see if we have a working speedometer, odometer, ABS and cruise control = ROAD TEST

For me I'm still battling some misfires and stumbling under load related to the P0340 CPS code BUT our truck, starts, runs, moves under its own power AND the PCM is talking to the scanner....after 2 run cycles I get the CEL and codes....

I believe we have fixed the P0340 and 350 codes. I removed the cam sensor and tested it....0 ohm
Then I removed the cam sensor off our 98 3.0 Ranger engine and tested it. 0.5 ohm
Installed the 3.0 sensor on the 5.0 synchronizer and WHALA the engine runs smoothly and on all 8, code went away.
So maybe today we can do some road testing!

James installed the rest of the interior, washed and waxed the track yesterday! Put the hood on, she is looking really nice!
His immunotherapy finally starts next week!!
The transmission pan is leaking slightly????? I am going to drain and fix......silly thing!

James sitting in the drivers seat of a running and moving V8 sport trac!



We were still having some rough running, the computer spit out some more codes, coil pack circuit failure!! Sure enough found a ton of corrosion on the coil pack wiring pins, so we did what anyone with a few extra v8 drivetrains would do, we swapped coil packs. Finally shes running smoooooooth like butter....good 302!
James and his Brother very very happy with these results :) 
Yes it was snowing like crazy........
