I have some good news to report on the development of this finally. I totally destroyed both my bushings but for a good cause.

In the passenger window, I put a bushing fragment in the bottom front position only leaving the back open. I shook the window there is no way the metal can touch. I tried a couple things before I arrived at this.

I simply put a large zip tie between the bushing and the rail.

For the top bushing I put a fragment in the back position only. It was tight and didn't need a zip tie.

The window goes up and down without straining, and stays completely to the back track.

I'll ask the guys at work if they have a slippery plastic we can 3D print, I'll draw one up shifting about 50% of the material to one side, print them and see how it works installed. You shouldn't have to remove the rail with the right split design.

Guys this is going to work, but I bet we have to replace them once every couple years on the passenger side and every year on driver side. Maybe. Depending on the plastic tech.
